The ultrasonic nozzle system produces a highly durable pinhole-free coating of a carbon-based catalyst ink on a fuel cell proton exchange membrane without deformation of the membrane. Other metal alloys, platinum, nickel, iridium and ruthenium-based fuel cell catalyst coatings including metal oxide suspensions can be created using ultrasonic waves to create PEM, GDL, DMFC (Direct Methanol Fuel Cell) and SOFC (Solid Oxide Fuel Cell) Maximum load and high battery efficiency.

The uniform thin film coating achieved with ultrasound retains the porosity of the electrode and does not hinder the delivery of reactants due to electrode surface flooding. The catalyst solution will not clog the sonotrode thus allowing controllable droplet size at ultra-low flow rates to create a uniform fuel cell catalyst coating.
